Are there any special design considerations other than the wall thickness and attachment of extra parts (body mounts, mirrors, etc.) that we have to worry about if we want to design our own body for printing? Otherwise I could start designing some fun aero features into a custom body myself, wouldn't that be nice...

Chassis would be an awesome replacement. What do we nee to do in order to design a specific body/ spare parts? Also I just thought of another shell that would be awesome... A Fiat 131 Abarth :| would be amazing!

The 3d model must be watertight (no holes in the geometry).
All other answers you can find in the shapeways forum and faq.

Simmo: the plastic feels more resistant but is also more flexible. For a chassis this could result with rigidity problems. Has to be tested.

As said the models and parts will be for sale after some updates are made on them.
Shapeways is just like any online shop where each modeler has is own sub shop. The parts are made on demand and directly shipped to the customer by shapeways and it takes up to 10 days. Example of available product

Any crash testing on it yet? The Lotus looks like a perfect match... Was it scaled up a bit to fit the wheelbase? The resolution looks much better... how much sanding was involved before the paint went on?

I did not race it yet but will next sunday. I am preparing it for that.
It was scaled to fit 98mm wheelbase, in fact the scale is 1:23.4, a little big for an Exige but it is not shocking. The tracks are wide because the Exige is a short car. In MZ scale it would be 86 or 90mm.
I really smoothed the upper surface only, where the print lines were obvious.
Sanding is problematic with the exige, particulary in the inaccessible areas, like under the wing or in small recesses.
It will smooth much faster if it has been sealed with acrylic varnish (I used the Klear/Future dipping tip). When doing that the varnish will sand flush to the plastic, ready to receive Tamiya primer. If not sealed, the pores will absorb the primer endlessly and it could be expensive.

what doe you think it would do using dye instead of paint. atleast for the base coat? i have also been on the shapeways site looking at other things forsell and was woundering if the optional colors would be available in these bodies.

Sure, this material can be ordered in several colours, I think black, blue and red. But keep in mind that the surface will still be porous and grainy, also the dye only penetrate by 1 or 2mm into the material. If you look my previous post with the dnano H plate, it was ordered dyed in black (not really black but blueish black).

BTW finished the details on the Exige, will let it dry and correct them with precision. I will wait 1 or two weeks before clear coating it.

Just back from the race with the Exige, intact
Not too bad for a first race of a printed body. First outing, first prize

Well I ran stock (X-speed) and finished first in my serie, the calm group D (around 50 drivers were sorted from A to F).

Most cars were LM open class cars and during the qualifiers we were all mixed before sorting.
Thats exactly what was needed to see how the body would survive to fast cars assaults, here is a short video taken during the qualifs.

The good: With 12 less grams than my McLaren F1, the X-Speed literally flew in the straight.
Also the car turned shorter where the LM cars oversteered, that you can see in the video. Even if I had not much grip front (20 ATM slick front with GQ's very soft foams rear).

Now I had some issues with the body. Most important, the nose flexes too much and several times my front tires flew off after hitting the barriers. I need to design inner ribs and also an inner lip to fix that. The side clips also can flex and disengage. Again some vertical ribs (just like the K bodies) are needed.

The paint may have some scars but the material itself is OK.
